Tools and Materials

1. Vehicle Preparation

2. Drive Axle Removal
- Disconnect Suspension Components:
- Remove the cotter pin and castle nut from the lower ball joint.
- Separate the lower ball joint from the lower control arm using a ball joint separator tool or by carefully prying down on the lower control arm while pushing the knuckle outwards.
- Alternatively, the tie rod end or compliance bushing bolts may need to be disconnected, depending on the specific vehicle and space constraints. Consult the FSM for the recommended method.
- Separate Axle from Hub: Push the wheel hub assembly outwards to free the drive axle shaft from the hub.

- For axles with an intermediate shaft, the axle will slide out of the intermediate shaft. The intermediate shaft itself is typically bolted to the engine block and has its own seal at the transmission. If replacing the intermediate shaft seal, the shaft must also be removed.
Caution
When prying the axle from the transmission, ensure the pry bar is placed against the inner CV joint housing and not against the transmission case or seal surface. Excessive force or improper leverage can damage the transmission.
3. Seal Replacement
- Remove Old Seal: Use a seal puller or a flat-blade screwdriver to carefully pry out the old transmission output seal. Work slowly and avoid scratching the transmission case or the differential bearing surface.
- Clean Sealing Surface: Thoroughly clean the seal bore in the transmission case, removing any old fluid, dirt, or debris. Inspect the sealing surface for any nicks or corrosion that could compromise the new seal.
- Install New Seal:
- Apply a thin coat of clean transmission fluid to the lip of the new seal.
- Position the new seal squarely in the bore.
- Using a seal driver tool, or a socket/pipe of appropriate diameter that contacts the outer edge of the seal, gently and evenly tap the seal into place until it is flush with the transmission case. Ensure it is not cocked or damaged during installation.
Tip
Some seals have a specific orientation (e.g., a spring-loaded lip facing inwards). Always confirm the correct installation direction with the factory service manual.
4. Drive Axle Reinstallation
- Lubricate and Install Axle: Apply a thin coat of clean transmission fluid to the splines of the drive axle. Carefully guide the inner CV joint into the transmission, ensuring the splines align. Push firmly until the axle seats fully into the differential. You may feel a "click" as the retaining clip engages.
- Reconnect Suspension Components:
- Guide the outer CV joint splines through the wheel hub.
- Reconnect the lower ball joint to the lower control arm. Install the castle nut and a new cotter pin. Tighten the ball joint nut to the specified torque.
- Reinstall any other disconnected suspension components (e.g., tie rod end, compliance bushing bolts) and tighten to their respective torque specifications.
- Install New Axle Nut: Install a new drive axle nut and hand-tighten it.
- Lower Vehicle (Partially): Lower the vehicle until the wheels just touch the ground, allowing the axle nut to be tightened without the wheel spinning.
- Torque Axle Nut: Tighten the drive axle nut to the factory specified torque value. This is a critical step for hub and bearing longevity.

5. Fluid Refill and Final Checks
